Buyer question

A warehouse wants to replace the lead-acid battery in a counterbalance truck with a lithium pack. The quote lists voltage and capacity, but nobody has checked the compartment, the weight or the connector.

Main answer

Direct answer: Confirm four things in writing before ordering: the pack’s length, width and height against the measured compartment; its weight against the truck maker’s battery-weight range; the connector and cable position; and the truck maker’s approval for the change. Voltage and Ah alone do not prove fit.

Start with the truck, not the battery. Measure the compartment (length, width, height) and note the voltage class on the truck’s data plate. Then ask the truck maker, in writing, which battery dimensions and weight range the truck is rated for. That range is specific to each truck model, so this article cannot supply it.

Next, read the pack’s published size. The 48V 420Ah lithium forklift battery table lists 950 × 421 × 450 mm and about 190 kg. The 48V 550Ah lists 950 × 592 × 450 mm and about 210 kg, and the 80V 400Ah lists 950 × 736 × 450 mm and about 280 kg. Note that the FAQ text on the 48V 420Ah page quotes a different “typical” size and weight range than its own spec table. When a page disagrees with itself, the written quote and a dimensioned drawing for your exact model should decide, not the web page.

Check more than the box size: where the charge and discharge connectors sit (these pages list Rema connectors), cable length and exit direction, lifting points, and how the pack will be restrained. OSHA’s powered industrial truck rule says a reinstalled battery must be properly positioned and secured (29 CFR 1910.178(g)(5)), and that nameplates and markings must be kept in place and legible (1910.178(a)(6)).

Weight is the part buyers miss. In an electric counterbalance truck the battery also acts as counterweight. OSHA says modifications that affect capacity and safe operation need the manufacturer’s prior written approval, and that additional counterweighting must be approved by the truck manufacturer (1910.178(a)(4) and (q)(6)). If a lithium pack is lighter than the truck’s stated minimum, the fix has to be one the truck maker approves.

Finally, keep the paper trail: the drawing, the written approval, a photo of the updated data plate and the date. The pages say OEM customisation is available, so if your compartment is non-standard ask Redway for a dimensioned drawing before you commit. Not published on the product pages: mounting hardware, ballast options and approvals for specific truck models. Ask Redway for each in writing.

Do not accept a quote that shows only voltage and Ah. Require dimensions, weight, connector type and a drawing for the exact model, and make “fit confirmed by the truck maker” a purchase condition. A pack that does not fit is expensive to ship back.

Compare the pack’s length, width and height with the measured compartment, then compare its mass with the truck’s stated battery-weight range. Treat the web page as a starting point, because the spec table and the FAQ on one page can differ. Ask Redway to confirm the drawing for your model.

After fitting, check that the pack cannot shift, the connector seats fully and the cables are not pinched. Photograph the data plate and the mounting, and re-check the restraint at the first scheduled inspection.

Confirm four things in writing before ordering: the pack’s length, width and height against the measured compartment; its weight against the truck maker’s battery-weight range; the connector and cable position; and the truck maker’s approval for the change. Voltage and Ah alone do not prove fit.

Verify before ordering: Truck battery-weight range, ballast options and truck-model approval are not published by Redway; confirm in writing.
