Forklift Battery Cell Configuration
The numbers in a forklift battery's name are not a model code. They describe its cells, and once you can read them the black box opens.
This is the cell configuration page of the forklift battery set: what the numbers on a pack mean, when cells are replaced rather than the pack, and how to do it safely.
Three routes through cell configuration
Read the numbers, replace a cell, or work out whether the pack is worth repairing at all.

Replacing cells
How a cell comes out, what the process involves, and when it is worth doing.

Beyond lead-acid
Fuel cells and the alternatives that come up alongside cell configuration questions.
What the numbers mean
A code like 85-13 describes the plate, and the plate describes the capacity and the physical size.
Two numbers: plate dimensions, then plate count
The industrial convention quotes the plate size in inches first and the number of plates per cell second. An 85-13 cell has shorter plates than an 85-29, which is why it carries less amp-hours and often sits in a smaller compartment. Two packs can share a voltage and differ in capacity by more than double.
Capacity scales with plate count, not with the case
More plates in the same case means more amp-hours and more weight, and it also means each plate carries less current. That is why a high plate count pack lasts longer under deep cycling at the same nominal capacity. The trade is weight and cost.
Replacing cells rather than a pack
A legitimate option, in a narrow window, and dangerous if done casually.
Only when the rest of the string is close in age
A fresh cell in an old string takes more than its share of the charge and fails early, the same way a new block does in a cart. If the pack is more than about two years old, replacing a cell buys a few months and leaves the string unbalanced.
The removal itself is the risk
Cells come out of a charged pack holding acid, at weight, with intercell connectors carrying current. The sequence matters: isolate, discharge appropriately, disconnect in order, and use the correct lifting equipment. Do it wrong and the failure is a shorted cell or an acid burn, not a flat battery.
The four numbers that define a pack
Plate size and plate count
Together they set capacity, weight and physical envelope. They are the two numbers in the industrial code.
Number of cells
Sets the voltage. A 24-cell pack is 48V; a 12-cell pack is 24V. The charger has to match the count, not just the nominal figure.
Age spread across the string
Cells of different ages carry different resistance, so the newest takes the most charge. Beyond about two years of spread, replacing a cell is not worth it.
How the pack is cycled
Depth of discharge and equalising discipline determine how fast plates shed material, and therefore how many years the configuration delivers in practice.
Questions people ask before they buy
What do the numbers on a forklift battery mean?
They describe the cells. The first figure is the plate size and the second is the number of plates per cell, so an 85-13 cell has smaller plates than an 85-29 and carries less capacity. Those two numbers, plus the number of cells, define the pack's capacity and physical envelope.
How often should forklift battery cells be replaced?
Usually not at all: cells are replaced one at a time only when a single cell fails in a pack that is otherwise close in age. In a string older than about two years, a new cell takes more than its share of the charge and fails early, which makes full pack replacement the cheaper answer.
Can you replace just one cell in a forklift battery?
Yes, and it is a legitimate repair when the rest of the string is recent and matches in plate configuration. The replacement cell has to match the plate size and count of the others, and the pack needs an equalise cycle afterwards to bring it into balance.
How do you safely remove a forklift battery cell?
Isolate the truck, put the pack in a safe state, disconnect the intercell connectors in the correct order, and use the specified lifting equipment rather than hands. A charged cell holds acid and weighs enough to cause injury, and a dropped connector across terminals is a short-circuit risk.
What is the difference between a 24-cell and a 12-cell forklift battery?
The cell count sets the voltage: 24 cells makes 48V and 12 cells makes 24V. The charger has to match the count, not just the nominal voltage, because the absorption and equalise voltages are calculated per cell.
Send the pack code and we will identify the configuration
Tell us the numbers stamped on the pack, the truck model, and whether you are considering a cell replacement or a new pack. We will confirm the configuration and advise which route makes sense at that pack's age.
