Buyer question

A shift supervisor notices that one lithium truck battery always finishes charging at 92% while the others reach 100%.

Main answer

Direct answer: In most cases one of four things ends the charge early: a single cell reaching its upper limit before the others (imbalance), a battery temperature outside the full-current range, the charger stopping on its own timer or current threshold, or a state-of-charge display that needs recalibrating. The battery’s cell data and the charger log usually show which one; fix the cause rather than forcing more charge.

Cell imbalance. The BMS stops charging when the highest cell reaches its limit, even if others are lower. The pack is then not full, and the display may show 90 to 95%. Balancing normally works near the top of charge, so a battery that is always charged briefly, or never left on the charger long enough, can drift. A full charge with time to balance often fixes it; if the spread returns quickly, one cell group may be weak.

Temperature. The 48V 400Ah (51.2V 420Ah) lists 200A maximum continuous charge between 10°C and 45°C and a 0°C to 55°C charge range; the 24V 280Ah lists 150A between 10°C and 45°C. Outside the full-current band, the BMS may ask the charger to reduce current, and at the limits it may stop charging. A hot battery straight off a hard shift, or a cold one from a freezer, behaves this way.

Charger behaviour. A charger that is not following the BMS over communication may end charge on a fixed voltage or timer. A communication fault can also make the charger fall back to a safe low current or stop. Check the charger log and whether it is set for this battery; see what a lithium forklift charger must support.

Display calibration. SOC is calculated, and on batteries that are rarely fully charged, the estimate drifts. A full charge, ideally followed by a deep discharge in normal use, lets the BMS reset its reference.

How to diagnose. Read the battery display or monitoring: Redway lists an on-shell LCD, SoC and SoH data, and a forklift cloud monitoring system with RS485, CAN and 4G on these models, including the 80V 300Ah (83.2V 315Ah). Record the highest and lowest cell voltage at the end of charge, battery temperature, active alarms and charger end reason. Compare with a battery that reaches 100%.

When to escalate. If cell spread stays high after a balancing charge, or alarms repeat, send the data to the supplier; see reading BMS alarms.

What not to do. Do not bypass the BMS, raise charger voltage or swap chargers between voltages to push the last few percent; that defeats the protection that stopped the charge.

Ask for cell-level data access in the purchase terms; without it, warranty discussions about ‘not charging fully’ are guesswork.

Compare end-of-charge cell spread and temperature across batteries; a consistent outlier points to the battery, a consistent charger points to settings.

Verify before ordering: Balancing thresholds, cell voltage limits and charger interaction are not published; obtain them from Redway for the BMS in use.
