Buyer question

A warehouse runs AC-drive counterbalance trucks down a ramp first thing in the morning, straight after the lithium batteries have finished charging.

Main answer

Direct answer: It can be, provided the truck’s controller limits regenerative current and voltage to what the battery’s BMS accepts. A nearly full battery can take only a little charge, so regen near 100% must be reduced by the controller; if it is not, the BMS may protect the cells by stopping charge, which can change how the truck brakes or trigger a fault. Confirm the truck’s regen settings and the battery’s charge limits together before the first run.

What happens electrically. During regenerative braking or lowering, the traction or pump motor works as a generator and sends current back into the battery. At a high state of charge the cell voltages are already close to their upper limit, so the same current pushes them higher than it would at mid charge. The BMS watches each cell; if any cell goes past its limit it signals or opens the charge path.

Published limits. The 48V 300Ah (51.2V 304Ah) lists 150A maximum continuous charge and a 40V to 58.4V operating range. The 48V 400Ah (51.2V 420Ah) lists 200A continuous charge between 10°C and 45°C. The 80V 300Ah (83.2V 315Ah) lists 150A charge and a 65V to 94.9V range. These are continuous figures; Redway does not publish short regen pulse acceptance, so ask.

How the systems should work together. Many lithium forklift batteries tell the truck controller over CAN how much charge current they will accept. Where that link exists and the controller uses it, regen tapers automatically as the battery fills. Where it does not, the truck dealer can usually lower regen settings in the controller. Redway lists RS485, CAN bus and 4G communication on these models; whether a given truck uses the data depends on the truck. See what CAN bus and RS485 do on a forklift battery.

Practical steps. Ask the truck dealer for the controller’s regen and plugging-brake settings and whether they read battery limits over CAN. Ask Redway for the BMS cell overvoltage limit, the regen current it accepts at high charge and low temperature, and what the BMS does when the limit is reached. Then test on the real ramp with a freshly charged battery, empty and loaded, and check the event log for overvoltage warnings.

Risk boundaries. Regen is not the truck’s only brake, but a sudden change in braking feel on a ramp is a safety issue. If a battery trips on regen, stop using that route at full charge until settings are corrected. Cold batteries accept less charge, so the problem is worse in cold stores.

Related planning. Charging strategy affects how often trucks start at 100%; see opportunity charging for multi-shift fleets.

Put ‘regen compatible with truck model X, settings confirmed’ in the battery order, so responsibility for matching sits with the supplier and dealer, not the site.

Compare the controller’s maximum regen current with the battery’s charge limit at high SOC and at the coldest temperature the truck will see.

Review the battery event log for overvoltage alarms after the first weeks; repeated alarms at the start of shifts point to regen settings.

Verify before ordering: Regen pulse acceptance and BMS overvoltage behaviour are not published; obtain written figures from Redway and regen settings from the truck maker.
