Buyer question

A warehouse moving from lead-acid to lithium wants to retrain operators. Their old routine was weekly watering and battery swaps between shifts.

Main answer

Direct answer: Train the changes, not the whole job again. Operators need to know how and when to plug in (including short opportunity charges if your plan uses them), what the battery display and alarms mean, what to do on an alarm, how to handle connectors and cables, and the short daily visual check. Remove watering and swap steps from procedures. In the United States, charging is one of the truck-related training topics OSHA lists for operators, so record the training.

What changes. No watering, no acid handling and, in most fleets, no battery swaps. Instead, operators plug the truck in at set times, read a display or app, and react to alarms. The 48V 400Ah (51.2V 420Ah) and 24V 280Ah list an on-the-shell LCD display with SoC and SoH; the 48V 300Ah (51.2V 304Ah) lists no LCD display, so readings come from the truck or monitoring system. Training must match the battery you use.

Charging habits. Show where trucks charge, how to connect and disconnect the connector fully, and when to plug in. Explain that short top-up charges are part of the plan if the site uses opportunity charging; see opportunity charging on multi-shift work. Charging must happen within the battery’s listed temperature range and in the designated area.

Alarms. Give operators a short card: what each alarm or warning looks like, which ones mean stop and report, and who to call. Do not let operators reset or bypass protection themselves. Our post on BMS alarms covers what each type usually means.

Daily check. Add to the existing pre-shift inspection: case and cover undamaged, connector and cable free of cuts or heat marks, no warning on the display, battery secured. Report damage, unusual heat or smell at once.

Regulatory points. OSHA 1910.178(l) lists charging and recharging of batteries among truck-related topics and requires refresher training when, among other triggers, a workplace condition changes in a way that could affect safe operation. Whether a battery change triggers refresher training at your site is for your safety programme to decide; document what you train and who attended.

Who trains. OSHA requires that training and evaluation are done by people with the knowledge, training and experience to train operators and evaluate their competence. Ask Redway or the truck dealer for battery-specific material your trainers can use.

Budget a short training session per shift and an alarm card per truck; it is a small cost that prevents damaged connectors and unnecessary service calls.

Base the training on the exact battery: display or no display, alarm list, charge connector type, and the site’s charging plan.

Verify before ordering: Alarm lists, reset rules and charging instructions come from the battery manual; request the current version from Redway for each model.
