Forklift Battery Maintenance

Forklift battery maintenance is one task done on a schedule and one task done on a timer. Nearly every premature pack death is a failure of the schedule.

The watering rules that matter

Four rules. Getting the order or the water quality wrong is what shortens packs.

After charging, to a quarter inch above the plates

Electrolyte expands during charging, so filling beforehand pushes acid out through the caps. Charge, let the pack settle, then top up to about a quarter inch above the plates. On a heavy cycle that is weekly; on light duty, monthly.

Distilled or deionised only

Tap water carries minerals that deposit on the plates and raise internal resistance over a couple of seasons. The loss is gradual and invisible until capacity is already gone. The cost of distilled water against the cost of a forklift pack is not a real comparison.

Equalising, and why skipping it shows up as range loss

An equalise charge is not a repair. It is the reset that keeps cells from drifting apart.

What it does and how often

An equalise charge runs the pack to a higher voltage for a controlled period, which brings weaker cells back up to match the stronger ones. Without it, the weakest cell sets the pack's cut-off and the truck loses run time. Weekly on heavy cycles, monthly on light duty.

What neglect actually costs

An unmaintained pack loses capacity in a way that reads as 'the truck is slow' long before it reads as a fault. By the time run time is visibly short, the plates have sulfated and the capacity does not come back. That is the whole argument for a schedule over a repair.

The four things that decide a maintenance programme

Who owns the task

Watering is a routine with no natural owner. Fleets that assign it to a named role and record it keep packs alive; fleets that leave it to whoever notices replace packs early.

Water quality

Distilled only. Minerals in tap water deposit on plates and cost capacity gradually, which is why the damage is never traced back to the water.

Equalise frequency against duty

Weekly on heavy cycling, monthly on light duty. The interval should follow the depth of discharge, not the calendar alone.

Whether the site uses a watering system

Single-point watering systems make the job fast enough that it actually happens. On a fleet, that is usually the difference between a schedule and an intention.

Questions people ask before they buy

How often should you water a forklift battery?

After charging, when the electrolyte has settled. On a heavy cycle that is about weekly, and on light duty monthly. The level should sit about a quarter inch above the plates. Never fill before charging, because the electrolyte expands and pushes acid out.

Can you use tap water in a forklift battery?

No. Tap water carries calcium and magnesium that deposit on the plates and raise internal resistance, which shows up as reduced run time a couple of seasons later. Distilled or deionised water only, and the cost is trivial against the price of a pack.

What is forklift battery equalisation?

A controlled overcharge that brings all cells back to the same state of charge. Without it, weaker cells drift lower, and because the pack's cut-off is set by its weakest cell, the truck loses run time. Equalise weekly on heavy cycles, monthly on light duty.

Do watering systems actually save money?

They save labour and they make the task fast enough that it gets done. On a fleet, a single-point watering system converts a 20-minute job per truck into a couple of minutes, which is usually the real reason packs stop dying early.

How do you keep a forklift fleet's batteries in condition?

Assign the routine to a named role, record the date of each watering and equalise on a visible schedule, and check each pack under load once a season. Recording is the part that separates fleets that get five years out of a pack from ones that get three.
